Antedotal, I know but over the years I've seen people denied boarding at EWR for flights to STT and SJU because they lacked necessary documentation. But that was prior 9-11 and all the new hype.
I do recall that expired passports can be renewed - or could. Don't remember the details but it is maybe worth a look-see at http://travel.state.gov/passport/passport_1738.html if that is still true or not. I renewed mine recently using the expedited service. Took about 7 days for it to appear on the web site and exactly 2 weeks from the date of mailing the application to have the new one in my hand.
